Rear cassette makes an occasional loud crack noise when I pedal away really hard. Lock nut seems tight and splines all seem fine. Any suggestions ? It does not jump out of gear, just a loud cracking noise.

Definitely cassette? Might be worth a check of your chainring bolts too

fiver on freehub failing, for me - check the pawls/springs if you can

I had a similar load cracking, creaking noise from the rear wheel. After lots of head scratching it turned out to be the freehub. Poor sealing on my superstar hubs led to dirt and grime getting in there. Cleaned and regressed - noise vanished. Cant totally explain it but maybe the pawls were only partially engaging before jumping into position with a crack when you apply power...? Who knows

But more seriously, I assume it's not just the clonk of the freehub pickup?

It's bearing wear inside the freehub. What wheel is it? Try wiggling the biggest cog to see if there's play in the freehub.

Seems a bit much seeing a psychiatrist just for a noisy freehub.

Have you checked your bottom bracket recently? I recently had a click I swore was my cassette. Took my cranks off to clean and the bottom bracket was stiffer than a randy man in a whore house.

I had a creak that everyone including me thought was coming from the BB area. It was a cracked freehub. It may be worth pulling the cassette off for a look.

Edited to add. Had a similar noise from another bike. That one was dirt on the spider/freehub interface on the biggest three rings of the cassette.

Also check the little bolts that hold the RD hanger to the frame.

Another vote for freehub.
Sounds much like my Hope one when it has been neglected a couple of months too long between services.

Thanks for the replies. It's a Shimano Deore FH-M615 feehub on the back wheel. Seems to be very minor play in the 36T sprocket when I wiggle it. Only happens when accelerating hard, sudden loud cracking noise under tension ? pretty sure it's not the BB. Bike has done about 2000 ish miles from brand new.

Does the freehub sound and feel rough as it rotates? If yes, the bearing has gone south and you need a new freehub.

As said above it's the freehub bearing. You will be cracking the bearing shell. Both my Hopes have gone this month.
