The fork started getting very hard to compress a few days ago, and in my last ride it got locked up no matter what the turnkey dial position is.

So, i got the damn thing apart, cleaned it and replaced the oil. Now this is where more problems started showing up.
With the right amount of oil (120ml) the damper does not fit in as if there is too much oil, so i took out just enough oil for the damper to fit and thread.

Now, the fork does not fully compress and the damper is stuck in the open position no matter what i do with the turnkey ...

Any clues before i give up and give it to the shop ?

My guess is that the original problem was oil leaking through the rebound damper into the lower leg, thus causing the fork to lock up as there's nowhere for the oil to go when you try to compress it(this will happen again if you don't change the seal when servicing).Next problem may be that you had the lockout on when you tried to refit the compression damper, this makes it impossible to fully insert it. If you take out enough oil for it to fit, there won't be enough for it to work.

Thanks! Well, The oil was sitting in the damper as it should and i did play with the turnkey while inserting it ...

I forgot to mention another thing, before the fork got locked up, i got it to work by playing with the turnkey, i found one spot, just before the open position that got it freed.

Hade one in recently that had had the operating shaft in the compression damper smashed by some sort of impact(hard enough to drive a roll pin about 3mm along/through the shaft),so the turnkey wasn't operating the valve in the base properly. May be worth pulling the damper back out and checking the shaft is turning the valve.

When i hold the damper in my hand and turn the knob it seems to be working all right, i can't see any serviceable parts there, how can i tell if the valve is operating? blowing air to one of the holes?

Not really sure, the internal shaft was broken, so was obviously not moving the gubbins at the base, don't know how you'd check other than visually though. Ours was totalled, so just replaced the entire unit.
