So my Croix de Fer has gone back under warranty, rusting from inside out already. I replaced all the drivetrain from Tiagra to 105, so this has been removed to go back. No longer have the Tiagra stuff to give back.

I've said just frame can be replaced however apparently I'll be getting a completely new bike.

1) will this actually happen?
2) seems a massive waste if so! What happens to the used parts? - thought cycling was meant to be environmentally friendly

Keep them as spares or sell them, they exist, they are probably bolted to the last frame they have in the store and it's easier to send that.

Sportline are probably out of stock of the frames but still have complete bikes so they're just trying to get you sorted quickly.

Hardly unreasonable.

Put the 105 on the new bike and flog whatever comes with it? You are quids in, sounds like a winner to me.

Fill the new frame with some kind of protective wax.... Stop fretting. The old frame will be melted down, the parts on it have been made already.

It can be, but lots of people "upgrade" (replace) needlessly.
