My Flux broke, was out of warranty and destined for the scrapyard. As an engineering challenge nobeerinthefridge said it might be possible to weld the crack. We gave it a try, The weld is as pretty as any on an Orange Five.
Will I die?

There is an internal gusset fabricated from a fork stanchion.

I assume it's not heat treated. Which people will point and say "it'll break".
Actually, the fatigue limit strength of aluminium is very similar whether it's heat treated or not, in many cases. Heat treating only massively affects UTS, not fatigue strength.
Having broken there once already, it doesn't bode well, but it's probably not terribly stupid. You might get a bit longer out of it.
The internal reinforcement with a fork stanchion will be of no use whatsoever in terms of adding strength, other than helping you perhaps line things up a bit better when you welded it. Which might make things last better.
I remember working with an ex-helicopter engineer who "repaired' a cannondale frame which we'd had to send a section of seatstay with the frame number on, back to cannondale from (for warranty claim). He fixed it with a bit of handlebar, glue and pop rivets.
Be interesting to see how the other welds on the front triangle hold up now, I imagine when that broke that they saw forces in directions previously denied.

Yes I did get a reply from them. They would give me a 2012 replacement for £800. I already have a 5 Spot I've hardly been using so thought I had better wear that out before I bought another frame.
It will almost certainly be slightly weaker than it was before, and it broke before, so I'd say there is a good chance it will break again at some point. Hopefully that point will be in many years time!
if i was doing this i'd probably weld some straight tabs around it. like fins on a rocket, as drawn by a 3 year old.
but then i'm not an engineer..
Glad your happy with it , Pete!. Weld doesn't look the best, but the heat was always going to make a bit of a mess of your paintwork. Only doing what I'm sure you would have done for someone else!.
Tend to disagree brant, about the internal shim not providing any extra strength. We drilled a couple of holes in the frame and welded a pool into them above and below the main weld. Granted, its not as strong as new, obviously, but hey.
Routine dean - it was a section of revelations steerer tube, about 2 inches long. As the seat tube is tapered, I had to cut a slot lengthways in it and squeezed it down, pushed it right down to the area being welded. It sat in snugly, thankfully. After welding, I had a look down inside the tube with a flexi fibroscope, and it looked pretty good.
Pete and I both took the view that it was a shame to bin the frame, as he's very fond of it. It's worth a go, and if it last a couple of years, then watch won. As Northwind alluded to, it's not as if it's the headtube?. As mountain bikers, when riding we are constantly assessing risk and making choices, this is the same thing to me.

Oh, and the welder has been welding the likes of combustors and compressor cases for aircraft engines for over twenty years, so he's fairly experienced working with parts that suffer [i]Slightly[/i] more stresses than a seat tube on a push bike!.
My Flux broke in exactly the same place (after 6 years of ample riding so no real complaints). I offered it to Turner / Silverfish for research and the answer came back "Turner are aware of this problem" so guess it happens a fair bit. I must say I wasn't offered a new frame anything like as cheap as £800. 🙁
Mine is sat in the cellar - everyone in cycling assured me it couldn't be mended and have any strength and as I wanted a new frame and am very risk averse......

My 05 Turner Six Pack cracked recently at the top of the seat tube at the weld with the top tube/seat tube brace. I concidered geting it welded up locally but on the off chance I contacted Turner & they offered to replace the seat tube, reheat treat, repowder coat & new decals & bushes for $350 - not sure what I'm going to get stung for on taxes yet, but I've just had an email from them saying its at the powder coaters, so I may get it back soon - I cant wait.
I would sell it to hora....

always good to see things saved, wish i could do this. any reason you didn't add external support? best i could think is a few thin flat strips perpendicular to the tube (smooth the edges for god's sake!), but there are other ways i guess. not pretty but it's obviously a stressed area weakened by the original shock mount weld. shame turner didn't continue their bracket higher and use it as brace? Trek solved this on my old bike by forging the whole piece (bb, shock mount, main pivot and bottom of seat tube) in one and then welding the top of the seat tube inside with a bulge and a long overlap. never seen those fail 🙂
