I have a no. 3 caliper, what's the largest rotor it can take on the front wheel?

Mine is running a 180 disc is that helps!

hmmm... i thought a 180mm disc would be OK, but when I set it up and clamp the QR, the disc sits too far into the caliper and the wheel won't turn?

220mm with a +40mm adapter

Would it be with a Shimano hub, and a RS fork perchance?

No.3 caliper is definitely for a 180mm front disc, are you sure yours isn't a 183mm?, sometimes you can just get away with it, sometimes not.
