    how best to deal with?

    It’s (alu) in a welded on stop on the (alu) down tube. can’t get a std length drill bit in straight but may look for an extra long one. Then tap out.

    Grind the easy out down and turn it with molegrips then.

    TBH I am thinking an M5 thread bolt with a 1.5mm hole, that’s say 1mm solid cheap aluminium, it needs drilled out, esp given how easily the head snapped off, an eazy out will just cut it up.

    I bet the adjuster was already cracked before you tried to turn it though.

    Had a similar thing on a road frame prepping it for powder coating – tried to take out the down tube barrel adjusters and they both snapped off. Did what you are suggesting – drilled out the stuck adjuster and thread in the boss and replaced with the barrel adjuster parts of this set:

    All plastic (bar the retaining nut), been sound since, and should be no future issues.

    Off course, I had the destinct advantage that I was re-coating the frame, so a few marks from the drill chuck trying to get the bit straight could be covered up after the event…..

    I’ve been there before…..

    I used the tang of a small rat tail file…. heated up and bend the end of the file to a right angle(keep the end in a vice to avoid over heating it as you want it to keep its hardness)

    hammer in gently …. turn gently..remove ……. repeat…

    you could always try the same with a small torx key…

    had the same problem got a shake drive for drill and used hexagonal shanked drills. I used several small drills and finished of with 4.8 the thread remaining just screwed out as the drill emerged out of the other side and i was able just to screw new adjuster in
