cassette doesn't seem to go all the way onto the bottom of the grooves on the freehub - there's about a 3mm gap behind the cassette
is this normal?

Has the lockring bottomed out on the axle end cap? You need an xd specific end cap for the drive side or get to file out....

Lube, lube and more lube. Then it will slide on, says the same in fitting guide. Without it it struggles to bottom down, also makes removal easier

Yep make sure there is lots of something like copper grease on there. Remove the end cap as well or the lockring tool will most likely bottom out and could wreck the lockring.
