Really think this is a bit of a design issue. When shifting up to a bigger gear, if the smaller sti lever touches the main brake/shifter lever in front of it then the smaller one just swings and does not change gear. This is really annoying. It's mainly due to the rubber bumper catching. I've shaved a bit of rubber off but it still does it. I want to use this bike for racing but not if I'm going to get in a mess when the pace suddenly changes and I have riders slamming in to the back of me.
I tried other ultegra and dura-ace equipped bikes in the lbs and they seem to suffer the same problem.
Anyone else suffer this problem? How did you resolve it?

Had a similar one with an old STI yesterday. Loads of teflon spray to reduce stickiness cured it. Not a permanent solution, more like a temp fix.

Had one in the shop like this. I carefully bent the small lever back a bit so that the rubber bumper wasn't catching any more.

The same levers on my tourer are just fine.

think I'll have to try a bit of bending. Did you just push the lever back until it bent or did you use some tools?

I've got Ultegra levers and I'm struggling to replicate your problem. The big lever takes a lot more force to move than the little one, the rubber bumper is a design feature; earlier versions of STI units used to rattle, so the rubber prevents this.

Are you sure it's not user error?

I can't replicate this problem on another pair of older ultegra shifters I have used for years.
The smaller lever only needs to touch and move the lrge lever a fraction
for the gear change to fail, so I have to be very precise when pushing the little lever with my finger. Also the little lever snags on the edge of the large lever on the return swing so I have to manually push it back into place.

I just bent it slightly by hand. Remember to hold the top end of the lever with one hand while doing it - you don't want to bend the upper section of the lever.
