The crush washer on my 105 5800 cassette is knackered having been over tightened. I have an old one in my spares box but wondering if all same outside diameter ?

Yes. I had an old XT Alloy lockring which i used to replace the lockring on a Deore (or lower) cassette to save a bit of weight.
You should be fine.

in theory yes, but the knackered one (factory installed) was so goosed I can't recreate it into a ring to compare !!The answer is in your spares box.

Yes. Running an old 9 speed LX lock ring fine to replace the cheese like lock ring on my 6800 ultegra cassette.
