Is this my own doing, full strip using only 5wt oil and not a change to the 15wt oil in lowers for lubrication.
Followed the detailed service guide by the letter and now I have forks that if left for a day have stuck and take a mighty shove to get moving again. Also with rebound on the Hare (max?) the fork rises in stops and starts, put in some rebound and smoothly rises again, all be it slowly.
Help, should I get some 15wt and try again?
It was only when I rode a newer set of forks I realised how dire they were.

With Motion Control I don't think it matters whether it's 5,10 or 15 weight oil. I run my Tora's on 5w throughout and just turn the rebound damping up to compensate.

Did the Motion Control damper go in easy and did it move up and down freely before you put it all back together. It's easy for the lip seal to curl back on itself when putting them back together.

Don't store them upside down either or it takes 20 cycles of the fork to free them up again.

I think you are correct, I should take a closer look at the motion control damper and check all the seals, I might even have not really inspected it closely last week but laid it down on a rag and concentrated on the oil level to the ommision of this part. I also thought the lower leg top up could be the same 5wt oil, but just wondered if the heavier weight "clinged" to the seals better and helped things a bit.

You could have a leaking seal around the damper rod which has allowed the oil from the damper to leak into the lower leg, resulting in hydraulic lock.

I'm be more inclined to think you have dislodged/pinched the foams whilst put the stanchions back through the wipers. This will make them feel really rough.

(also, you did saturate the foams with the oil didn't you?)
