I've got an Avid 185mm disc on the front that was in use with some BB7's, the BB7's have gone on another bike and I wanted to use some spare shimano hydraulics but it's a post mount fork and the adaptor I had for the BB7's won't work with the shimano caliper, fitted ok with the BB7 caliper but that had those cone/washer sets on the bolt fittings ... so if I get a shimano mount adaptor post to post 180, will the rotor foul on the caliper, will it fit and work ok or will I need to, is it ok to, space the caliper out a bit with some shims/washers, it's only 2.5mm difference?

I have just shimmed mine out with a similar problem with a BB7 caliper for which I did not have the proper IS mount. Fitted 2 thick washers to each bolt. I reckon its 3mm more. Works fine.

The concial washers on the BB7 are factored into the caliper design not the adaptor, so the adaptor should work fine (unless the caliper hits the adaptor somewhere?)

Yep probably, but as you say a 2mm washer under the 2 bolts should provide enough clearance, just make sure they are wide enough to spread the load over the face of the mount and that they dont stick out too much where they might intefere with the rotor.
